Here&#8217;s how to recognize the pattern before it gets there.<\/p>\n<h2>1. Your electricity bill has a power factor penalty line<\/h2>\n<p>The most direct signal. If your monthly bill shows any surcharge tied to power factor, or if you&#8217;re not confident what your actual PF is running at across a full production cycle (not just the billed average), that alone justifies a measurement exercise.<\/p>\n<h2>2. Equipment fails or trips without an obvious cause<\/h2>\n<p>Nuisance tripping of protection devices, capacitor banks that hum audibly or fail earlier than their rated life, transformers running hotter than their loading suggests they should &mdash; these are classic symptoms of harmonic distortion or resonance that a standard electrical maintenance check won&#8217;t necessarily catch, because the waveform, not just the current magnitude, is the problem.<\/p>\n<h2>3. Sensitive equipment misbehaves intermittently<\/h2>\n<p>PLCs resetting, VFDs faulting, instrumentation giving erratic readings, or IT\/control room equipment rebooting unexpectedly &mdash; especially when it correlates with a nearby machine starting, a crane operating, or a welding line running &mdash; points to voltage sag, transients, or harmonic pollution propagating through the plant&#8217;s internal distribution.<\/p>\n<h2>4. Motors and transformers run hot or fail early<\/h2>\n<p>Elevated operating temperature beyond what load calculations predict, or a pattern of motor winding failures and transformer issues clustering around certain feeders, often traces back to harmonic heating or voltage imbalance rather than simple overload.<\/p>\n<h2>5. You&#8217;ve recently added VFDs, UPS systems, or other power electronics<\/h2>\n<p>Every non-linear load added to a facility shifts its harmonic profile. A plant that was clean five years ago can develop a real distortion problem after a modernization project introduces several VFDs &mdash; ironically, often while pursuing energy efficiency gains that the VFDs genuinely deliver on the mechanical side.<\/p>\n<h2>6. You&#8217;re planning an expansion or new connection<\/h2>\n<p>Before adding load, sizing new transformers, or negotiating a higher sanctioned demand with the utility, a power quality audit establishes the real baseline &mdash; both to right-size new equipment and to catch existing issues before they&#8217;re inherited by (and blamed on) new installations.<\/p>\n<h2>What an audit actually involves<\/h2>\n<p>A proper power quality audit combines sustained power analyzer logging (voltage, current, kW, kVAR, THD, and transient\/sag events) across a representative production period with a physical inspection of switchgear, capacitor banks and thermal imaging of key connections.
